High-power LED luminaires, solar charge controllers, and compact electric vehicle motor inverters generate intense heat within tightly sealed enclosures. Designing an effective thermal management system requires choosing the right heatsink manufacturing process for your production stage.
When Custom CNC Machined Heatsinks Make Sense
Extruded aluminium heatsinks are cost-effective at high volumes, but custom CNC milling offers distinct advantages during prototyping and low-volume production:
- Integrated Chassis Housings: Machine the heatsink fins directly into the structural enclosure lid, eliminating thermal interface resistance between separate parts.
- Complex 3D Component Clearance: Mill multi-height pedestals that make direct thermal contact with varying MOSFET, inductor, and IC package heights across the PCB.
- Omnidirectional Pin-Fin Geometry: In convection-cooled outdoor boxes without forced fan airflow, milled pin-fin arrays dissipate heat efficiently regardless of mounting orientation, whereas extruded straight fins require specific vertical alignment.
Material Thermal Conductivity Comparison
Selecting the right alloy balances thermal performance with weight and machining cost:
- Aluminium 6061-T6: Thermal conductivity of ~167 W/m·K. Excellent machinability, structural strength, and lightweight profile.
- Pure Copper (C11000): Thermal conductivity of ~385 W/m·K (more than double aluminium). Ideal for high-heat-flux hot spots, though significantly heavier and softer during milling.
- Aluminium 6063: Thermal conductivity of ~200 W/m·K. Superior thermal performance compared to 6061, widely used for custom heatsink blocks.
