Preventing Galvanic Corrosion in Multi-Material Assemblies: Aluminium vs Steel Fasteners

Preventing Galvanic Corrosion in Multi-Material Assemblies: Aluminium vs Steel Fasteners

When designing solar tracking frames, marine sensor mounts, or telecommunications enclosures for coastal cities like Lagos, Accra, or Dakar, humidity and salt-laden air create aggressive electrolytes. Mating mismatched metals directly together triggers galvanic corrosion, eroding load-bearing aluminium brackets while fasteners remain deceptively intact.

The Galvanic Series Explained

Galvanic corrosion occurs when two metals with different electrochemical potentials make electrical contact in the presence of an electrolyte (moisture, rainwater, salt fog). The more active metal (anode) corrodes rapidly to protect the more noble metal (cathode):

  • Aluminium Alloys (Anodic): High negative electrode potential (-0.90 V). Extremely susceptible to sacrificial corrosion when paired with noble metals.
  • 304/316 Stainless Steel (Cathodic): Significantly more noble (-0.08 V). Causes aggressive galvanic attack on adjacent aluminium.
  • Zinc-Plated Steel: Zinc has an electrode potential (-1.10 V) close to aluminium, making zinc-plated or geomet-coated grade 8.8 bolts safer for short-term indoor use, but insufficient for coastal outdoor infrastructure.

Effective Engineering Countermeasures

Hardware engineers can eliminate galvanic failures through four proven design habits:

  • Electrical Isolation: Insert non-conductive nylon, Delrin, or EPDM rubber washers between the bolt head, nut, and aluminium face to break metal-to-metal continuity.
  • Type II or Hardcoat Type III Anodizing: Anodizing converts the raw aluminium surface into an inert aluminium oxide ceramic layer, providing an electrical barrier against corrosion.
  • Surface Area Ratios: Never mate a small aluminium part with a large stainless steel structure; the extreme cathode-to-anode surface ratio will dissolve the aluminium bracket rapidly.
  • Anti-Seize and Dielectric Pastes: Apply zinc-based or fluoropolymer barrier greases to fastener threads during assembly in harsh outdoor environments.
